What started as blower door and duct leakage testing on an existing Port St. Lucie home quickly turned into a much more interesting building-performance investigation. The home, built in the early 2000s near the Gatlin Boulevard and Port St. Lucie Boulevard area, showed extremely elevated duct leakage during our initial testing. Rather than simply handing the homeowner a test result, the next step was figuring out where that leakage was actually coming from and giving their HVAC contractor useful information to correct it.
I returned to the property to perform duct smoke testing and air leakage diagnostics while the homeowner’s HVAC contractor was onsite. Between the duct leakage testing, blower door guided infrared imaging, visual inspection, and smoke testing, we were able to isolate a significant problem around a return plenum that had been added to the HVAC system after the home’s original construction.

A Duct Leakage Test Told Us There Was a Problem
A duct leakage test uses calibrated equipment to pressurize the HVAC duct system and measure how much air escapes through unintended openings. In an ideal system, the air being moved by the HVAC equipment travels through the intended supply and return pathways rather than through gaps at plenums, duct connections, boots, or other components.
The initial test on this home produced unusually high leakage, enough that further investigation was warranted. At 459CFM of air leakage to the outdoors, this test equated to .25Qn / 25CFM per 100 sq ft. A leakage number can tell us the system has a problem, but the number alone doesn’t necessarily tell us where the duct leakage is occurring. That’s where combining different diagnostic tools becomes valuable.
The U.S. Department of Energy notes that return ducts, like supply ducts, need to be properly air sealed, and poorly sealed return ductwork in unconditioned areas can pull unwanted air into the HVAC system.
For homeowners dealing with comfort problems, high energy use, or suspected HVAC leakage, duct leakage testing can provide a measurable starting point instead of relying solely on visual inspection.

Infrared Imaging Pointed Us Toward the Return Side
The blower door evaluation gave us another way to investigate the home. By creating a controlled pressure difference across the building envelope, air moving through leakage pathways becomes easier to identify. Pairing that testing with infrared thermography can make temperature differences associated with those pathways visible.
One of the more significant infrared observations was at the HVAC return. During blower door testing, the thermal camera showed heat being introduced around the return-plenum area. It’s a massive red flag that thermal imaging from 10-12ft away notices leakage in a duct system.

This is one reason I like combining blower door guided infrared thermography with other diagnostic testing when we’re trying to solve an existing-home performance problem. Each tool tells us something different. Together, they can turn a general complaint or abnormal test result into a much more targeted investigation. A combination of this specialized equipment is not commonly available to most typical contractors, and that is where it is beneficial to have a specialized inspector like Stellar.
Smoke Testing Made the Return Leakage Obvious
The most revealing part of the investigation came during the follow-up visit. With the homeowner’s HVAC contractor onsite, I introduced theatrical fog into the duct system using the duct tester. The visualization made the leakage at the retrofitted return assembly extremely apparent.
The home’s HVAC system had previously been modified. The air handler had been moved over, and part of what had originally been the supply-side configuration was cut and refabricated to create an additional return plenum. According to the HVAC contractor onsite, that newer plenum had multiple deficiencies and was not adequately sealed, especially between the unit and the plenum, which is where most of my smoke was exiting.
The difference between the original ductwork and the modified portion was particularly interesting. The original duct system appeared to be well sealed with mastic, and during smoke testing we did not observe major smoke leakage from that original ductwork. The dramatic leakage was concentrated around the newer return configuration.
Based on what he observed during the smoke test, the HVAC contractor plans to cap off the problematic added return and restore the system closer to its original configuration. He was confident that addressing this area should substantially reduce the elevated leakage, although the best way to confirm the improvement will ultimately be through testing after repairs are completed. There were also some concerns about unit and duct system condition, in regards to maintenance, that will be discussed between him and the homeowner to alleviate some of the homeowner’s comfort concerns.
That’s exactly where duct smoke testing can complement measured duct leakage results. The test equipment quantifies the problem, while smoke can give the contractor a very intuitive visual representation of where the system is losing air.
Smaller Leakage Points Matter Too
The return plenum was the standout finding, but it wasn’t the only opportunity for improvement. Several duct boots were not fully sealed where they penetrated the drywall. Those gaps may look minor compared with the return-plenum leakage, but they still create unintended pathways between the duct system, building cavities, and conditioned space. Additionally, when all boots are left unsealed, that leakage can add up and have a large effect on system leakage. Additionally, these points can cause moisture and condensation issues in and around the system.
A good diagnostic evaluation isn’t necessarily about finding one dramatic defect and ignoring everything else. It’s about identifying the major contributors first while documenting the smaller deficiencies that can be addressed as part of a more complete repair. On every diagnostic investigation, my goal is to provide the homeowner with as much detail and value as possible during my inspection.

Once the return modification is corrected, sealing accessible duct boots and other penetrations provides another opportunity to tighten the overall air-distribution system.
The Blower Door and Infrared Camera Found More Than Duct Leakage
Because we were evaluating the home as a system rather than looking only at the ductwork, the blower door and infrared camera also identified several building-envelope concerns. Though the blower door result wasn’t abnormally high, that doesn’t mean there aren’t spot leakage points to be solved nor that there isn’t room to improve infiltration score.
The attic access was one of the clearest examples. Infrared imaging showed substantial heat around the attic-access opening, and the access did not have a good gasketed seal. An attic access separates conditioned living space from a very hot Florida attic, so both insulation and air sealing matter. The Department of Energy’s Building Science Education resources specifically recommend weatherstripping or gaskets around attic-access openings to create an effective air seal.

We also observed areas around most knee walls where batt insulation did not appear to be fully secured. When batt insulation separates, sags, or doesn’t remain in proper contact with the intended air barrier, thermal performance can suffer. In a Florida attic, those deficiencies can become especially visible with infrared imaging because of the large temperature difference between attic surfaces and conditioned areas. For this reason, many building improvement programs, such as ENERGY STAR, require a six sided assembly for insulation.

These weren’t necessarily the primary cause of the comfort concerns that we were called out for, but they are useful findings for the homeowner because they identify additional areas where heat gain and air leakage may be affecting the home’s performance and occupant comfort.
Why Combining Diagnostic Tools Matters
This project is a good example of why I don’t like treating blower door testing, duct leakage testing, infrared imaging, and smoke testing as completely isolated tools. Each test answers a different question.
The duct leakage test told us the system had a significant leakage problem. Blower door guided infrared imaging gave us clues about where outside or attic conditions were influencing the home. Smoke testing then made the return-plenum leakage visible enough that the HVAC contractor could watch it happen in real time and develop a repair strategy.
The goal wasn’t for Stellar Building Performance to tell the HVAC contractor how to rebuild his system. It was to give him good diagnostic information that he could combine with his own HVAC expertise. That’s the kind of collaboration I want these evaluations to provide.

Existing-Home Performance Testing in Port St Lucie
Homes don’t remain exactly as they were originally built. HVAC equipment gets replaced, duct systems get modified, additions are made, insulation moves, seals deteriorate, and decades of repairs can change how the building operates as a system.

That’s why existing-home diagnostics are different from simply performing a pass-or-fail test on new construction. On this home near Gatlin Boulevard and Port St. Lucie Boulevard, the most important finding wasn’t merely a leakage number. It was being able to trace an abnormal result back to a specific later modification and give the homeowner and HVAC contractor something actionable to work from.
